I needed a new heater block but could not find one with the correct thermistor configuration. A shorter version 20x16x11 (see picture) was available. So I remade the Duplicator i3 hotend silicone insulation sock to accommodate the aftermarket shorter heater block. I'm happy with the results. With the silicone insulation the heating characteristics are about the same as the OEM heater block.
Print the Heater Mold, Casting, and Bottom at .1mm resolution. Optional print the spatula to smooth the top layer. Coat all pieces which will contact silicone with liberal use of dish washing soap (yea sounds weird but trust me on this one). I found pure dish washing soap works the best.
For silicone, I found the Permatex High-Temp RTV Red silicone works the best. If you are in the US, Walmart sells it (https://www.walmart.com/ip/Permatex-High-Temp-Red-RTV-Silicone-Gasket-Marker/16879904).
Apply the silicone, smoothing out the top so it is flush with the top edge of the outside box This will give exactly 2mm of clearance on the top. Use the optional spatula coated in dish washing soap to help smooth the surface. Wait 3 days, remove and install on the printer.
I recommend you perform PID tuning as the heating characteristics of your printer have now changed.
