My brother got me a grab-bag Ultrasaber for my birthday a few years back. It was lovely, but not quite the look or length I wanted. So after first trying my luck with PVC, I broke in our then new 3D printer by printing a whole new shell for the thing.
I was mainly inspired by someone I follow on DeviantArt. I was thinking how lightsabers in general look too "nice" for what are essentially killing machines, and this should look the part. That, and I'm always looking to try something weird and different.
The main structural body is a copper pipe from the hardware store, 14in long with a 1.055in inner diameter and 0.035in walls. Steel or aluminum probably would've been a better choice, but I thought steel would be too hard to work with and I couldn't find aluminum locally.
As for the power, I took apart a cheap USB power bank and attached it to the LED module by a salvaged USB cable. And to add to my theme of a chunky, dangerous weapon, I swapped the pushbutton switch with a covered missile switch. This setup probably won't work for sabers with sound and light controls, and the indicator light on the switch isn't working, but it's otherwise a perfect solution for a stun saber. I can recharge via USB, and it can even power other devices in a pinch (something to think about in case The Big One hits our home of California).
The sling is completely optional, but recommended; this thing is (too) big!
