Although I followed all calibration guides and spent endless hours I never got the IR sensor working 100% reliable until I found the root cause, at least in my case. Maybe there are tolerances in how the IR Sensor is soldered that lead to those issues.
I modified the following:
removed the cut in the little nose that closes the IR Sensor
enlarged the nose a little bit. Mine looked like it had to much clearance
removed the play of the inner bearing for the M3. Actually its smaller than the M3 so you have to drill it with a ~3mm drill to make it fit without too much play.
Attached you also find my f3d file in case you want to mod.
