Assembly: Print the three pieces, and fit them together. Maybe use five minute epoxy or something to fuse them.
If anyone would like the raw Fusion 360 source files to play around with, here y'go: https://a360.co/2tFSMtG (this link should update with any future work / versions I do of the chassis) -- all my work is licensed as GPL. Only bit worth noting, the emitter threads are M39x2, the pommel threads are M40x1.5. I got the top threading measurement from @kochiro in the Galaxy's Edge discord, who (I'm told) got them from Anthony DeGirolamo. Everything else I'd measured and test fit myself.
The "Chassis Solid Middle (Fixed Toggle)" file is an alternate center for the two end pieces -- it can be used for a slightly shorter hilt with that part exposed, rather than wrapped in an actual switch bit of scrap metal.
I own no trademarks, and this is NOT intended to be any sort of a replacement for the genuine hilts sold at Galaxy's Edge, or the wonderful experience provided by the Gatherers there. This is strictly intended as a fun project to enable folks to tinker at home, designing their own scrap metal to take to the park and put on to genuine hilts as purchased from Savi's Workshop.
