My Ultrasabers light saber has a nice-looking tooled emitter. The only problem is that it's has lots of ridges and is right at the balance point, so it gets in the way of doing spins. I printed my own design of emitter that is smooth and the same diameter as the rest of the hilt. It doesn't look as good, but is way more functional.
I printed the first working version with 30% infill. I accidentally whacked the saber on the furniture a few times and my emitter broke. I printed another with 70% infill. It should last a little longer. I don't expect it will ever stand up to sparring, but it's good enough for spins.
I designed the emitter as a compression fitting that squeezes a size -214 NBR o-ring onto the blade to hold it (there are no set-screws). If you try this, wash the o-ring and blade with soap and water so they're not slippery. I haven't tried it, but I imagine a skinny rubber band wrapped a couple of times around the blade would produce enough friction to hold it, if you don't want to buy an o-ring.
The threads are 1-3/8-18 (18 threads per inch). The blade is exactly one inch in diameter.
